Let’s use those to learn the change management concepts. We will use your experience to talk through the changes we will face as we return back to our traditional work environments over the coming months. We will cover 3 change models and how they apply specifically to you and your organization now and later. Join us and take home a check list that you can use to help drive change or at least understand it as you experience it.

CONDITION BASED LUBRICATION BEST PRACTICES

If you have a lubrication program that you have built upon a solid foundation utilizing interval-based lubrication, and condition-based lubrication changes. You are utilizing appropriate and effective filtration practices, and you’ve taken a meaningful asset criticality ranking into consideration throughout the lubrication program design and implementation process. Also storing your lubricants appropriately to eliminate contamination and cross contamination as well.

Well from the looks of things it appears as though you have a highly effective lubrication program. But you are still encountering lubrication related failures, right? If you are answering yes to this question, then you want to consider taking some common sense steps combined with a conditioned based monitoring tool to optimize your rotating asset lubrication program.

To answer the question “why are we still having lubrication related failures?” maintenance and reliability professionals often find themselves digging through RCFA’s, the CMMS, and other documentation in search of a predominant causal factor. Some of the most often overlooked modes of failure are incorrect lubricant applied, insufficient lubrication, or over lubrication. There are complicated mathematical formulas to calculate the proper lubrication amount based on sump or cavity volume, temperature, run rate, and potentially many other variables, but these variables change with each asset and leave entirely too much room for error.

  • What if the bearing already has enough grease?
  • What if the scheduled lubrication is too frequent or not frequent enough?
  • What if the amount of grease applied is too much or too little?
  • What if the bearing has issues beyond lubrication?

Now it’s time to take a proactive approach to lubrication through the utilization of condition monitoring tool in the hands of a lubrication resource. Ultrasound technology is uniquely qualified to serve a condition monitoring purpose in the hands of a lubrication resource.

Motion Amplification with RDI Technologies

Motion Amplification is a video-processing technique that detects subtle motion and enhances that motion to a level visible with the naked eye. Motion Amplification Technology can resolve motions as small as 0.25 microns at 1 meter. The process involves the use of a high definition and high dynamic range video cameras where every pixel becomes an independent point sensor creating millions of continuous data points in an instant. All the points in the image are acquired simultaneously meaning relative phase can be determined across the entire scene. This solves fundamental issues in today’s standard contact-based data collections, that is for large or inaccessible assets outfitting them with contact sensors is costly and difficult because of the sheer number of sensors required to cover the entire asset or access to the asset it restricted. In addition, the technology allows the user to simply draw a box and measure the time waveform and spectrum in absolute units of displacement.

A key capability of the Motion Amplification Technology is the speed in which the results are returned. Data can be instantly processed, and Motion Amplification can be viewed live making the technology field ready and useful for troubleshooting. This is key if the user is doing root cause analysis, trying to pinpoint the location of a motion or fault, or analyzing equipment such as process lines during operation. The non-contact aspect of the technology makes it ideal for measurement of assets that are inaccessible, which is common in most manufacturing facilities.

Key Learning Points/Takeaways

• What is Motion Amplification – Overview and technical capabilities

• How Motion Amplification can be used to diagnose faults in equipment

• Case studies on how Motion Amplification has been used in manufacturing

• What new capabilities are on the horizon and how will video monitoring continue to evolve

Stop Acting Like a Teenager – If Everything is Critical, Then Nothing Is

In this Webinar, Rick Clonan, Training & Implementation Manager at Eruditio, will present “Stop Acting Like a Teenager – If Everything is Critical, Nothing is Critical.”

Determining which assets are critical to an organization is something that should be performed early on in any maintenance and reliability journey. Without this information, difficulties will ultimately arise when deciding the direction for improvement activities and asset management strategies. This presentation will describe how to determine which assets within a facility or organization are the most critical based on a proven system. This system utilizes a simple, yet customizable matrix that if implemented correctly, will provide a granular ranking of assets. It is that granularity that is the specific goal of asset criticality analysis. Once the list of assets has been ranked, defining the critical assets from that list will be much easier to justify. With that information, organizations can then begin to make data-based decisions regarding asset care, resource allocation, and work management while keeping the focus on organizational impact and cost reduction.

Root Cause Analysis or Problem Elimination?

In this webinar, Tim Dunton, CMRP, of Reliability Solutions, presents on “Root Cause Analysis or Problem Elmination?”

It is well recognized that root cause is an essential element in Reliable Manufacturing. Unfortunately in many organizations, analysis is often where it stops and somehow the problems are either not eliminated or reoccur. In most organization the responsibility for root cause lies with engineering, which limits the application of the technique.

This presentation lays out a practical problem solving approach that can be applied and used for any problem and by any level of the organization from top to shop. It also presents simple practical details of the forensics of failure including bearings, fasteners and materials failures. At the end a series of observations and challenges allow participants to return to their facilities and apply the lessons learned.

Reliability Resolutions you Can’t Start your Year Without

Yes it is that time of the year… resolution season. Everyone is planning to:

– lose weight
– get in shape
– learn a new skill or hobby
– lower their stress levels
– spend more time with the family
– play more and harder
– or some other life change

If you live your life in an operations, maintenance, or reliability role the one thing you need is more time to make these resolutions possible. So thinking back over the last few year what resolutions should you make the plant’s “Reliability Resolutions for 2015?” Here they are 7 possibilities from sites we have worked with recently:

1. We will expand maintenance planning past outage work and into the day to day task.
2. We will let the equipment talk to us via the condition based tools.
3. We will build our schedule out 4 weeks in advance
4. We will solve problems and eliminate reoccurring failures
5. We will train in best practices and provide on demand refreshers to drive application
6. We will capture both useful data and site knowledge in our EAMs
7. We will proactively provide leadership and communication about the organizational changes

For each resolution we will discuss a real facility facing the issue, the benefits they should expect and how to get started. We will also allow participants to share their own Reliability Resolutions.

Mapping Failure Modes to Predictive Technologies

Predictive maintenance techniques are becoming more popular in the world of maintenance as the first step in reducing the amount of reactive maintenance a plant would perform. Most manufacturing plant operations perform about 80 percent or more in the area of reactive work.

They are finding and responding to maintenance tasks as the information is received from the operations team. Something is broken and its needs attention immediately. In many cases the operation is down until the repair is complete.

By using predictive tools and techniques, failures of specific components can be found before they cause downtime or collateral damage in other components. Failures and wear on components can be detected months before the first sign of failure can be detected with human senses, such as feeling, hearing, seeing, or smell. This gives us time to correct, plan, or take some action to minimize downtime.

Using and reacting to predictive technology information can lower maintenance costs by 20% and increase operation time by another 20 percent.

Novozymes Case Study on Successful Ultrasound Program Implementation

In 2011 we decided to explore the advantages of Ultrasound. Although we were familiar with it we did not realize all of its potential. We wanted to become better at energy savings by utilizing Ultrasound for Air leaks and defective steam traps. This alone would save enough money in one year to justify purchase. We also found that Ultrasound was an effective tool in bearing lubrication based on sound waves verses time based Lubrication which did not always meet our needs because of varying run times between PM’s.

In 2012 we purchased UE 15000 and began the learning process needed to detect air leaks and faulty steam traps. We began the lubrication program on most of our Critical equipment. We remove our time based PM’s and now use Ultra sound only to lubricate (grease only) Critical equipment bearings. This took a lot of trust in the UE to do this.

The results so far have been very good. We have found faulty steam traps but have not yet calculated savings. The air leak surveys have been huge and because of the spreadsheet built into the software it is easy to capture savings. As for the Lubrication we are still learning and tend to error on the side of caution because this equipment is very critical. The Level 1 training our Techs received certainly helped and we look forward to using ultra sound in areas we have not tried yet (perhaps electrical).

FRACAS – Failure Reporting, Analysis, and Corrective Action System

FRACAS – Failure Reporting, Analysis, and Corrective Action System, the continuous improvement process for optimizing asset reliability at optimal cost.

Bearing Failure Mechanisms

An understanding of how a bearing or gear actually fails is paramount to understanding why condition monitoring technologies work the way they do.

It also helps us understand how a condition monitoring technology like ultrasound, vibration analysis, or infrared thermography detects the defects they claim to detect.

This session will focus on the mechanical and chemical ways bearings and gears fail. Concepts like lubricant dynamics, fatigue, adhesion, and abrasion will be covered in an attempt to help the participant understand the failure mechanisms of a bearing, what causes the mechanisms, what accelerates these mechanisms, and how they affect the life expectancy of a bearing.

Understanding these mechanisms makes the information coming from the condition monitoring technologies much more meaningful and relevant.

Bearing Failure Mechanisms Part II

Presented by Andy Page, CMRP, GPAllied.

As a follow-up to the Bearing Failure Mechanisms webinar, this webinar will take the bearing failures to the next step. We will discuss applicable condition monitoring technologies and how they are applied to different bearing failures.

We will discuss how each technology displays or detects different failure mechanisms within the bearing. We will also discuss how the different technologies complement each other with respect to detecting these failure mechanisms.

The most important aspect of the webinar will be a discussion around the limitations and data collection considerations for each technology.

The 50 Failure Modes of Electric Motors

Presented by Terry Harris, CMRP.

Electric motors fail many times at plant locations and sometimes cause costly downtime and create safety related issues.

The motors fail for many reasons and in most cases we can eliminate many of these issues. By eliminating the failure modes the motor can last many more life cycles and reduce these downtime issues. Motor failures can be predicted with many PdM technologies and prevented with proper PM tasks.

These failures can also be eliminated by being proactive and learning how to buy the right motor and install it correctly so it will last 15 years instead of 2 years.

7 Steps of RCM

Presented by: Doug Plucknette, founder of the RCM Blitz™ and world-wide RCM Discipline Leader for GPAllied.

Designing Effective Lubrication Storage

During this webinar, Terry Harris of Reliable Process Solutions presents “Designing Effective Lubrication Storage.”

This session looks at all the factors you need to determine how to effectively design a lubrication storage area. There are many factors to consider.

The types of lubricants you are using and how to consolidate. The amount of lubricant for each application. What filtration and ambient controls that may be needed to protect lubricants and keep them in top condition.

This session teaches how to size containers, what materials are available, the safety systems around lubrication storage.

A Practitioner’s Journey to Improved Lubrication Practices

Since 1925, Cemex’s Clinchfield, GA plant has seen many changes over the years.

As Georgia’s only operating cement plant, keeping the plant’s kiln, roller mill, and finish mills up and running requires dedication and diligence on the plant’s maintenance and reliability personnel.

With a 900,000 tons per year capacity, and a process and environment that are not kind to the equipment, steps must be taken to ensure that the equipment is running efficiently with little room for error when it comes to maintenance.

Improvements in the plant’s lubrication program have been vital at keeping the facility’s equipment running smoothly. Even going as far as implementing ultrasound to assist in preventing lubrication related failures in equipment.

It has been said that as many as 60% to 80% of premature bearing failures can be attributed to lubrication. Whether it’s using the wrong grease for the wrong application, over lubrication, under lubrication, or lubricant contamination, they are all due to lubrication. Through the use of ultrasound, lubricators know when enough grease has been added; therefore preventing early stage bearing failures due to over or under lubrication.

This presentation will show how improving lubrication practices at a cement plant that occupies approximately 3000 acres in middle Georgia can go a long way in improving overall equipment reliability since lubrication is the “life blood” of rotating equipment.

Ultrasound Assisted Lubrication

It has been said that as many as 60 to 80 percent of premature bearing failures are lubrication related. Whether it is due to over lubrication, under lubrication, or simply using the wrong lubricant for the wrong application, it is still a lubrication related failure.

One challenge for maintenance & reliability professionals is how to optimize their lubrication PM’s. Ultrasound technology is one way to assist in enhancing lubrication procedures. Using ultrasound, we can prevent lubrication failures due to over and under lubrication.

When this method is used, the move is more towards condition based lubrication, rather than time based lubrication. Additionally, more problems can be found than with traditional time based methods.

Payback for Lubrication Excellence

In this webinar recording. Terry Harris of Reliable Process Solutions, presented “Payback for Lubrication Excellence.”

In the proactive area of reliability the number one area that needs to be addressed is lubrication. Many companies get started with precision skills, RCM, TPM, and many other processes. All of these are important but if we purchase a balance pump, use precision installation, precision alignment, and do everything perfect.

Then we add a dirty lube, the pump still fails early. There are many paybacks in developing Lubrication Excellence programs. Training of all the lube appliers has a payback. Building effective lube procedures, storing lubricants, lube application equipment, and safety all have paybacks to the efforts.Learn how at each step we can save/make a payback work.

Ways your Lube Tech can Improve Reliability

In this webinar, Kenny Foley of Hydrotex presented “Ways a Lube Tech can Improve Reliability.

”This presentation will detail the multitude of ways a lubrication technician can improve any reliability program. Lube techs are the eyes and ears of industrial plants; getting an up close look at equipment on a daily/scheduled basis.

Instead of simply walking the scheduled route and greasing every zerk in sight, utilize the lube techs knowledge of the environment and processes to get early warnings of potential failures in an effort to improve overall reliability.

The 100 Failure Modes of Lubrication and Lubrication Programs

Presented by Terry Harris of Reliable Process Solutions

Looking at plant and process lubrication through the process of RCM we find there are over 50 failure modes of lubrication. There are another 50 in the lubrication programs at the plant site. Understanding the failure modes helps to eliminate the failures.

Using the RCM process of determining failure modes, this webinar takes apart lubricant failures specific to all processes. It covers all failures from temperature, moisture, particles, and breaks them down so they can be eliminated in the plant environment. Then we will break down the lubrication program failures that are common in most operating plants around the world.

We’ll start with setting up your steam route(s) then review what information you’ll need to collect, how to import your data from your Ultraprobe, and finally how to generate the report and cost savings analysis.

If you are using ultrasound to test steam traps, this helpful webinar is one you won’t want to miss!

Why are SOP’s Necessary for Steam Trap Testing?

In our first complimentary webinar of Steamtember 2017, Kelly Paffel discusses “Why are Standard Operating Procedures (SOPs) Necessary for Testing Steam Traps.”

For many years, quality assurance professional’s at large companies have been writing operating guidelines or procedures, called standard operating procedures (SOPs), to help workers produce quality products that help the company compete in the marketplace.

Today it is necessary to have SOPs for all steam system aspects and having a SOPs for steam trap testing is very important. An steam trap SOP is a set of instructions or steps someone follows to complete the steam trap testing task, safely, to meet testing compliance standards, and to maximize operational and plant requirements with no adverse incorrect testing information.

How does a plant determine if an outside contractor is capable of performing a steam trap testing procedure unless the contractor has a detailed SOP to ensure the contractor testing personnel are doing the task correctly.

Steam Trap Selection, Installation & Testing

In our final Steamtember webinar, industry expert, Nick Westerberg of Westerberg Associates, walked us through Steam Trap Selection, Installation & Testing.

With the increasing cost of generating steam in today’s economy Nick will discuss a few important topics that can make a big difference to the bottom line of safety and efficiency. Nick will share different STEAM TRAP types and where you might use them with a couple sample-sizing examples and then how to install it correctly for maximum performance.

The last item he will discuss is how and what technologies to use for Testing and Maintenance. If you do not take care of your steam trap population you will waste money on your generation as well as experience Water Hammer.

DMS Steam Report Generation – with Steam Testing Information

If you are using ultrasound to test steam traps, this helpful webinar is one you won’t want to miss!

Detecting Internal Leakage on Steam Valves

In this webinar, Kelly Paffel of Inveno Engineering discusses best practices in “Detecting Internal Leakage on Steam Valves.

Steam valves installed in plants create a perplexing problem: determining whether the valve has internal leakage. Internal steam valve leakage is one of the most difficult failures to analyze and costs plants millions of dollars a year.

It is very difficult, if not impossible, to determine whether a steam valve is leaking by studying its body temperature profile. The most reliable test method for internal steam leakage is using ultrasound at high frequencies above 25 kHz. Every test method has good and a few not-so-good attributes, but high-frequency ultrasound has proven to be an easy and accurate test method in 98% of applications.

This webinar will explain proper test methods with the goals of eliminating outside influences that can affect accurate ultrasound testing and improving the accuracy of test results.
